Yesterday I replaced the falling apart headliner in one of our Jetta's. No, not in the one made in 1985, because the headliner in this one is still in great shape. Yes, in the one made in 2006.
The replacement is terribly time consuming, because it requires to pull out pretty much whole interior, in order to put the new headliner through the front door. The minimum to remove are front seats, center panel with armrest and steering wheel. I initially hoped I could squeeze in the headliner through the rear doors without removing center panel and steering wheel, but the headliner in the front section is slightly wider and it does not fit in the rear doors. Note to self: never ever buy a car in which the headliner cannot be removed via rear hatch.
In addition, I had to cut the hole for motion sensor (this option is not available in the US), glue the foil wiring harness and fix the hooks/clips to reuse them.
This work is also a PITA because it requires to often wash your hands (or change gloves) to keep the headliner clean. New headliner arrived in the plastic foil and I kept it in that foil when I was pushing it inside. I only cut small holes in the foil to attach the harness, sensor and front hooks. And I removed the foil when the headliner was already hanging on front and rear bolts.
I sent the receipt for the headliner to the Volkswagen customer care. It is a joke that it took seven years of parking in the shade of underground garage for the headliner to fall apart, especially that it never got wet (no sunroof option).

Hi, my 2006 GTI has the same problem--I will follow your example and send VW a copy of my receipt and a letter! BTW, thank you for all your wonderful posts. I've been following on and off since 2006--and have really enjoyed your work. Next spring I will be retiring my Mk 5 GTI and sending it to a new home--before then I will replace the headliner that's falling apart. I've been fortunate to have acquired a Porsche Macan S this year. Cheers and keep up the great work! Thank you.

Yes indeed, it's a real pain to replace the headliner. But it's ever worse to refurbish the existing one.. I found out the hard way :)
